If you step up to a 6-71, 8-71 or a 10-71 and only plan on 3-5 lbs of boost, no need to run an intercooler.

I had a set of Chiefs built by Tommy years ago and they were 502's with 6-71s no coolers and they made 700 on the dyno and I ran them for 300 trouble free hours before I changed power

I would think to achieve 3.5 pds of boost in a 540 ci engine with a 250 blower you’d have to spin it much faster. Which in a sense would create more heat than that of the same in a 454. Yes no maybe???

I modified a 250 chiller to fit a 420 pretty easily, just had to drill and tap a couple of holes. If you can find one for a 420 it should work with a little modification

I really don't see the need for a chiller when you are only running 3.5# of boost.
The blower is not spinning that fast even on a 540ci. The stock 502ci/575Sci runs 4# of boost.

What would one expect power wise out of a mild comp 540 w/3.5 pds - Just curious. 65 hp? Sounds like what OT is looking for.

I would guess closer to 100hp or more.
A 575SCi is just a 502 with 7.5 compression and a 240 duration ,560 lift flat tappet cam. Without the 4# of boost, it prob would not make more than 450hp

I had the 256 with Whipple chillers. Engine rebuilt with 871’s and no chillers. That in my opinion is the way to go.

Whipple used to sell an intercooler for TBS 250. I looked into it a few years ago for my setup. It wasn't cheap though. I think it was in the 3k range?
